Enhanced Cold Start-up Efficiency in Ammonia Production: Optimizing Primary Reformer Heating at PT Petrokimia Gresik

This case study of the primary reformer cold start-up at PT Petrokimia Gresik’s 2000 MTPD ammonia plant found that, over three events, the average heating time during the front-end stage was 28.67 hours—71% of total start-up time—incurring significant operational costs; root-cause analysis pointed to the extended nitrogen circulation path through the KO drum (174-D) and raw gas separator (142-D1), where the multi-step sequence of blind installation, nitrogen pressurisation, and reinstatement prolonged heating and delayed the start-up. The study identifies the extended nitrogen circulation path as a key operational problem and provides a detailed solution.

Long-Term Exposure of Carbon Steel in Superheated Steam: A Case Study on Material Verification in Petrochemical Plants

What a 40-year pipe mistake taught us about plant safety? This presentation shares a real failure case from an operating ammonia-urea plant, where a latent installation error produced a rare but serious creep failure in high-temperature piping. The investigation relied on clear, hands-on evidence which led to an accurate root-cause determination. The team’s practical response — a plant-wide inspection, Positive Material Identification (PMI) and phased replacement of incorrect piping during planned shutdowns — delivers a repeatable model for improving asset integrity, safety and long-term reliability.
